The oil cooler is rubbing inside fan housing.
How should the fan housing be "aligned" or how can I prevent this?
Have I lost this cooler or can these be repaired? It's not leaking yet,
but the outmost plate has worn thru. Can be seen in photo.

That looks strange? How has 1 fin on the oil cooler worn a lot more on fins on either side of it?

Agree, look very strange to mee too. I'm 99% sure that these marks was
not there when I put it together last winter. Drove only 1500km this
summer and now found this.

Several possibilities;
1. Is the cooler mounted solidly to its case pad?
2. Is there a dent on the F/shroud's top over the cooler's top? (photo?)
3. Is the F/shroud mounted correctly and not sitting lower on the case due its wider opening(?)
and not leaning 90 degrees vertically?

No electrolysis, definitely old fashion rubbing.

1. Cooler is mounted solid on the pad in engine block and seals are not leaking.
2. There is a baffle plate inside fan housing and it's not loose. Cooler don't reach
up to top of fan housing.
3. I don't fully understand how the fan housing could be mounted wrong. The other
engine sheetmetal fitted without any bending or prying.
For VW is something called "generator seal", this would bring the whole fan housing
a bit higher. Same of course if a thicker gasket is placed under generator stand.
I'll have to see how the fan housing sit when I put everything back together.
But could the cooler be repaired or not?

You shouldn't need the so-called seal under the generator body-to-the-stand.
The photo of the shroud's inside shows there's some distortion around the fan(?).
Again, is there a dent on the top of the F/shroud, and hopefully the cooler's top seam won't leak!
Otherwise, welding would be critical--I'd use a high-temp Epoxy (JB Weld in Finland?) or add a TIG weld.

Regarding your oil cooler damage. The question is how quickly can you turn the engine off after the oil light comes on? Replace the cooler! al zim
