The Ryobi 1/2" at HD also works well for removing them.

Fred, for clarification, are you past the point of removing the nut and dead pulleys and now attempting to remove the hub? ("I have not been able to remove the hub; any suggestions on how to do so would be greatly appreciated.") The past couple of posts address removal of the nut and dead pulleys.

I've used this method with success, as described by Jim Breazeale:

Wedge a couple of cold chisels at opposite sides of the hub. A few taps with a hammer on each chisel should get it moving. Of course, a proper small hub puller would be preferred, but is not necessary. Also a good penetrant, liberally applied, is also helpful.

Exactly. I haven't been able to find a hub puller that will fit into the narrow gap between the hub and generator and I'm afraid to use much pressure on chisels or screwdrivers in attempting to pry it loose.

If you get the pulley hub removed, be sure there's no burr in the hole or on the shaft including the woodruff key.
Clean the shaft and use anti sieze when re-installing.

PS: If the inner pulley 1/2 created a wear-groove on the hub, it'll eventually damage the pulley's slotted hole
causing a crack!

Yes, the hub is damaged, that's why I'm trying to remove it. I think I might have had a little success yesterday; the gap between the hub ang generator looks to be ever-so slightly larger. Sprayed more penetrating oil on it and will try again today.

I continue to have issues with the inner pulley half becoming rounded out and I'm beginning to think it may be necessary to replace the hub.
I've used 5 shims inside the pulleys and another 5 just behind the pulley nut.
If I were to replace the hub..how does one remove it without an impact wrench?
Any help is most appreciated..I've got a wonderful car sitting in the garage and it wants to be driven.

Lenny, pictures would help but 5 shims in and 5 shims out means nothing other than you have the correct number of shims. You should remove and replace shims as necessary to get the fan belt tension correct, you could end up with 2 and 8 or 8 and 2 depending on fan belt tolerance.
Take a picture looking down on the hub while in line with the pulley wheel just to see if it is misaligned. You do have a workshop manual do you not. Necessary if you work on your own car.
If I had known I would live this long I would have pushed the envelope a little harder.

And the key on the generator shaft should be replaced.

...in addition to Tim's wise council, and as these are so small, a spare, clear taped to something in the glove box, could save some great "side of the road", frustration, if dropped during the work,

If your pulley half keeps getting rounded, you definitely need a new hub.

Lenny,

See Dave Wildrick's post at the top of this page. It worked for me.

David Jones wrote:Use a big half inch impact wrench. It does not impart a constant torque so is less likely to damage the generator shaft. Good item to have and iff you don't have a compressor Harbor freight sell an electric one that works well. I have had mine for 10 years and it gets used often removing lug nuts.

Hey David,
Just curious. When you mentioned to Fred to use the impact wrench, how does that work? With the hub held in place with a key, how does the impact wrench get used?
I have an electric impact wrench that Fred could use, since we live close.

Robert,

There are occasions when the hub is just "fused" to the gen. shaft-given the possibility of hurting something else in your efforts to remove the hub and the fact that you know it has issues I would (and have) used a Dremel tool with a small "cut-off" wheel to cut a slit down the length, spread the opening with a screwdriver/small chisel and pop it off. Don't spend a week trying to remove a part you are just going to throw away!
